First decide if paperboard is enough

Paperboard is usually the better starting point for a lighter retail carton. Corrugated adds a fluted middle, giving the box more depth for shipping, stacking and heavier loads. Some products need both: a printed paperboard carton inside a corrugated shipping case. We would choose by weight, route and handling—not by which sample feels thicker.

Check folds, cuts and crushed areas

A clean edge shows the flute. A crushed edge or poor score weakens the box before packing. Bend the folds, inspect the slots and open tear-away panels. On a shelf-ready tray, the torn edge becomes part of the display. Reject a tray that travels well but opens roughly.

Common mistakes

Start with the packed box, not the empty one

The product inside changes how every wall and corner behaves.

Show us how it is packed

Bring product dimensions, unit count, total weight and packing direction. Firm cartons behave differently from soft bags at the same weight. Build the real pack-out. Look for gaps, overfilled corners and unsupported walls. An insert or better-sized case may help more than heavier board.

Follow the box through the hard parts

How high will it stack, and for how long? Will it face humidity, refrigeration or freezing? Pressure builds through a pallet. Moisture changes board. Trucks add vibration and handling. A produce case needs more than a dry office test. Test the real conditions.

Choose a format for the job

A shipping case, display tray and produce box may use corrugated board, but they are not doing the same work.

For shipping, protect and fit

A regular slotted case is simple to make, pack and close. A die-cut mailer or custom case can improve fit and opening. Include tape, glue and opening instructions. If the product rattles, ask whether the case is too large. Better fit often beats more board.

For display, plan the opening too

A shelf-ready or produce tray must stack, travel and display well. Hand holes and tear lines weaken it, so placement matters. Ask staff to lift, open and stock the sample. Make sure the tray wall does not hide the product name. Graphics must work before and after opening.

Test the full case before placing the order

Flute names and board grades are useful, but the packed test tells the truth.

Use the real weight

Fill the sample with the actual product count or matching test load. Stack it to the planned height. Check bowing, corners and closure. Handle it normally. If it becomes a display tray, open it after transport testing. A tray that tears badly has failed.

Write down the exact box that passed

Record inside dimensions, board combination, flute, print, closure, pallet pattern and packed weight. Keep the drawing and sample. “Double wall” is not a full specification. If board changes, compare it with the approved case and test the risk. That keeps repeat orders dependable.
